What Is Color Separation?

Screen printing applies one color at a time through a separate screen — there's no way to print a full-color gradient image in a single pass like a digital printer. Color separation is the process of breaking down artwork into individual color layers, one screen per color, so each can be printed in sequence to build the final image.

We work in Adobe Illustrator to separate your design into spot colors — flat solid colors that map directly to specific ink colors on the press. For designs with gradients or shading, we create halftone separations that simulate tonal variation using dot patterns, a technique essential for realistic-looking prints.

Every separated file includes registration marks so each screen lines up perfectly during printing, color sequence guidance for the optimal printing order, and clean overprint settings to prevent gaps or color bleed between adjacent colors.

🎯
Spot Color SeparationEach flat color in your design becomes its own separate layer, mapped to a specific Pantone or custom ink color for accurate screen printing reproduction.
🔵
Halftone SeparationsGradients and shading are converted into halftone dot patterns — varying dot size and density simulate tonal range using only solid ink colors.
Registration MarksPrecise alignment marks are added to every separation so each screen lines up perfectly on press — no shifting, no misregistration between colors.

Where Color Separation Is Needed

👕

T-Shirt Printing

Multi-color t-shirt designs need separated screens for each ink color. We prepare files ready for manual or automatic screen printing presses of any size.

🧢

Cap & Hat Printing

Screen printed caps require precise color separation due to the curved surface and smaller print area. We optimize registration for accurate cap printing.

🎨

Poster & Art Prints

Limited-edition art prints and posters using screen printing techniques. Halftone separations let you reproduce detailed artwork with rich tonal range.

Common Questions

There's no hard limit, but practically, most screen printing jobs use 2 to 8 colors. Beyond that, the cost and complexity of printing each additional screen increases significantly. For designs with many colors or photo-realistic detail, we may recommend a simulated process separation that achieves the visual effect with fewer screens.

Spot color separation works for flat, solid colors — each color gets its own screen with 100% solid ink coverage. Halftone separation is used for gradients and shading — it breaks the tone into varying dot sizes that, from a distance, appear to blend smoothly even though only solid ink is used.

Yes — every separated file includes registration marks (crosshairs or targets) positioned consistently across all color layers. These allow your press operator to align each screen precisely during printing, preventing misregistration and color shifting.

Yes — printing on dark fabric typically requires an underbase, a white or light layer printed first so the colors on top appear vibrant rather than muddy. We include underbase separation as part of the file when you tell us you're printing on dark garments.

Most screen exposure units use film positives, typically output as high-resolution PDF or printed directly onto transparency film. We deliver separated files in the format your specific printing setup requires — just let us know your equipment and process.

Pricing depends on the number of colors and complexity of the design. Simple 2-3 color spot designs cost less than detailed multi-color halftone separations. Send us your artwork for a free quote — we respond within the hour. Rush orders always free.
